When to Place Your Next Packaging Reorder: A Lead-Time Guide

The most common reason warehouses end up paying Uline rush prices: they reorder too late. Here's the timing math that lets you save 10–15% on the same boxes by planning two cycles ahead.

The two reorder timing models

Model A: Just-in-time (Uline-style)

You reorder when you notice you're getting low. Lead time is 2–7 days. Cost: catalog list pricing, often with rush freight surcharges if you cut it close.

Works when your demand is unpredictable, your storage is constrained, or you genuinely don't know your reorder cycle yet.

Model B: Backup-supplier with planned cycles (SurePack-style)

You reorder 60–90 days ahead, knowing your boxes will land in 6–8 weeks. Cost: 10–15% under Uline-comparable, fixed for repeat SKUs, no rush fees.

Works when your reorder cycle is predictable (most D2C and 3PL ops) and you have rack space to hold a quarter of inventory.

The math on which model wins

Take your annual carton spend. If you're at $10K/year, a 15% saving = $1,500/year. Worth planning for if it takes you 30 minutes a quarter.

At $50K/year, 15% = $7,500/year. Worth setting up systematically.

At $200K+/year, 15% = $30K+/year. Worth building a real reorder process around.

The reorder cycle worksheet

For each hero SKU, answer:

  1. Average monthly burn rate — units consumed/month
  2. Reorder quantity — typical PO size (e.g. 1,000, 2,500, 5,000)
  3. Months of cover per PO — reorder qty ÷ monthly burn
  4. Trigger threshold — units remaining when you should place next PO (lead time × monthly burn)

Worked example — mid-size 3PL with SP-22146 box

  • Monthly burn: 2,000 cartons
  • Reorder qty: 5,000 cartons (2.5 months of cover)
  • Trigger threshold: 4,000 cartons remaining (2 months of burn at 6–8 wk lead time)
  • Annual cycles: ~5 reorders/year

This buyer saves ~15% × 24,000 cartons × $0.20/carton = $720/year on this single SKU just by planning ahead. Multiply across 3–4 hero SKUs and you're at $3K–5K easy.
